ECO WRAP: the perfect solution for the LATAM market

 

The ideal solution for the LATAM market is ECO WRAP, a machine with an excellent performance to priceratio, intended primarily for small and medium-sized enterprises that intend to automate the end-of-the-line with a high-tech solution. At the same time, however, ECO WRAP satisfies the needs of multinationals with medium-/low-speed automated lines.  It is a machine for wrapping “AFH” rolls or folded products using plastic film and is able to use a wide range of packaging materials. The machine creates perfectly sealed bags, allowing a broad series of product configurations. This type of packaging is especially well-suited to pre-packaged paper rolls for industrial use and individually packed folded products. This is why we manufacture machines that do not produce trimmings, resulting in material savings of between 20% and 30% compared to our competitors and optimised energy consumption. At the same time, we firmly believe in the use of new environmentally-sustainable materials. Over the past couple of years, our research activities have included a series of tests aimed at verifying the handling and performance of environmentally-friendly packaging films. The aim is to test their performance under production conditions, in order to establish their machinability. Once again, we are working in partnership with other businesses, particularly leaders in the development of biofilms and compostable products that are not harmful to the environment. So far, all the results have been much more encouraging than expected: when tested for the packing and overpacking of different product ranges, including individual AFH-type rolls and bundled bags of coffee, the “eco” films proved to be perfectly compatible with Microline’s machinery range, with performance on a par with the equivalent plastic products in terms of mechanical strength, pack quality and the performance obtained. It was not necessary to make any hardware changes to the Microline machines, which therefore only require a simple change of parameter settings on the HMI panel to be able to use the compostable films. This paves the way for the massive use of this type of film in the consumer packaged goods sector, and that of Tissue products for consumer or industrial use, and many more besides. Increasingly deeper knowledge of materials and their behaviour enriches the company’s know-how and can be an important aspect to be shared with customers.

Interfolded products form a Tissue sector niche characterised by specific dynamics that bring particular challenges - also from a technological perspective - to the various supply chain stakeholders. They are products like wipes, paper towels and hospital paper rolls that are used in very diverse settings. They are used, for example, in the Ho.Re.Ca industry, in bars and restaurants, but also in medical settings and business locations. In any case, these products are, by definition, very delicate and require adequate know-how in order to handle and package them in an optimum manner. Thanks to its great experience in this sector, Microline is able to provide the right solution whatever the type of product, for both primary and secondary packaging. As a matter of fact, Microline machines can be configured as groups and systems able to simultaneously ensure both the proper orientation and gentle handling of the product. 

The “ROM” series as a privileged platform for the development of accessory units

One example is the feeding system developed specifically for packaging interfolded wipes intended for industrial use, which was studied to address the problems of poor balance of the overpacking, which has a convex base. The ROM 600 is the machine on which this innovative system was developed. It is the medium-speed version of the family of Microline machines dedicated to automatic case packing and succeeds in combining efficiency, sturdiness and practicality. ROM series machines handle case pick-up, erection and filling operations and close the case with an adhesive tape or hot melt system. The very many products that can be packaged include multi-purpose, industrial and hospital paper rolls. Once they have passed the upstream cutting station, these products can be automatically introduced into a divider to be arranged in collation patterns of up to 5 parallel lines. They are then grouped, stacked and inserted into the case according to the set configuration.

The case of interfolded hand wipes: gentle handling and outstanding performance 

Let’s take a step back to the ROM case packer feeding phase, which is where Microline focuses its engineering efforts. In this specific case, the critical problem was due to the need to process packets of hand wipes with paper overpacking: a pack that has a convex base, making it particularly unstable. In addition, a paper wrapping of products that are also made of paper is by its very nature extremely delicate and susceptible to tearing. The special feeding system developed requires the products to arrive by means of the infeed conveyor (also designed by Microline) maintaining the same orientation for the whole of the transport phase, through to case packing. Thanks to a combination of mechanical systems and meticulous machine development, the system ensures not only the proper orientation, but also gentle handling of the packs. As the machine is able to process 120 pieces / minute, this result is achieved without compromises in terms of performance, making the unit an ideal solution for a fully-comprehensive packaging line including secondary packaging in cases.

Microline also believes strongly in the use of new environmentally-sustainable materials. For this reason, it has partnered with Slovenian company Di Mucci d.o.o., an undertaking that boasts consolidated know-how in the development and manufacture of compostable film for packaging applications. The purpose is to study the machinability of the materials on machines intended for packaging.

 

The project: testing use under production conditions

 

As part of Microline’s commitment to research and development it works with a number of technological partners, including companies that design and manufacture packaging film. As the issue of sustainability becomes increasingly important to consumers and, consequently, to manufacturers, the Bologna-based company decided to run a series of tests on its machines aimed at verifying the handling and performance of environmentally-friendly packaging products. The project is part of the environmental policy that the company has been implementing for several years and that has allowed it to develop machines with a far lower environmental impact than the competition. As a matter of fact, Microline’s wrappers and bundlers do not generate trimmings, thus eliminating wrapping material wastage, translating into savings of between 20% and 30% compared to its competitors. Microline therefore chose Di Mucci, a leader in the development of compostable films with vast potential for use in the packaging sector, to develop a series of tests under different production conditions.

 

New materials as the frontier of sustainability

 

Materials research is one of the frontiers of packaging, particularly since environmental sustainability has become of paramount importance. In the specific case of compostable films, they have the advantage of not damaging the environment.

 

The project considered two films:

 

Vincentius-SuperPower: with OK HOME COMPOST certification issued by TÜV Austria, this is a revolutionary film that replaces conventional PE film in many applications. Derived from natural resources, such as sugar cane, cassava and corn, it decomposes into biomass, carbon dioxide and water under ambient conditions (30 °C) and can be disposed of with organic waste. In addition, it is also compostable in open-air landfills under ambient conditions (30 °C), without requiring a dedicated composting system. This characteristic makes it unique in the sector. 

 

Vincentius-POF is certified for industrial composting and replaces conventional shrink-wrapping polyolefin (POF) and polypropylene film. It too is derived from natural resources such as sugar cane and farming waste. It is disposed of through anaerobic digestion, a biological degradation process that takes place in the absence of free oxygen. Degradation is caused by bacteria that obtain the oxygen required for their vital functions from biomass. The film’s biodegradation takes place in under three months, converting it into excellent natural compost, without leaving any residues or chemical substances harmful to the soil or human health. 

 

Vincentius SuperPower and Vincentius-POF are perfectly compatible with the machines, thus guaranteeing a lower environmental impact.

ECO Wrap is a bundler capable of using various types of plastic film as the wrapping material, thus avoiding wastage of materials and energy. Developed as a multi-platform frame, with a few simple adjustments, it can be adapted to handle products such as AFH rolls or folded products. The bundling process is simple, but effective: after leaving the cutting or flow-wrapping area, the products are fed along a system of conveyors, collated and placed inside the machine using a system that arranges them according to the requested collation pattern. They are then inserted in the lifting unit for stacking, where required, and placed in the bag. The bag is then closed during the next stage. This is done by cutting the film crosswise and folding the edges inside the bag. With output of up to 6 bags per minute, this solution can be installed and set up very quickly (single unit with integrated control panel), thus improving the efficiency of the entire production process.

The project is the latest step of a partnership between the companies established almost twenty years ago.
 

The partnership: from technical consultancy to the installation of complete lines
Although Microline products were first installed on Renova premises in 2007, from a design perspective the partnership between the two countries is already two decades old. Over the years, 16 machines have been installed in the Portuguese factories, in addition to a number of auxiliary systems such as conveyor belts, unscramblers and orienters. The relationship between the two companies has always been characterised by a strong sense of cooperation, which typically covers the entire course of a project, from the preliminary design phase to the installation of the machines and after sales support and assistance.

 

A complete line characterised by performance and functionality
The most recent installation in Renova’s factories was carried out at the start of this year and regarded a line consisting in a Fast Wrap 1250 bundler – Microline’s top model - and a ROM600Maxi case packer. The line also includes a stacker, an upender, a summator and a divider, as well as a complete product handling system, all designed and manufactured by Microline. The line is characterised by high performance and flexibility: in addition to the various product sorting and machine use options, the individual units are able to handle a variety of different collation patterns. The conveyors are provided with a synoptic supervision system for the control and optimisation of the entire line.

 

Not just hardware: the brain behind the line
An important part of the job order consisted in the installation of a synoptic panel capable of operating as the management system of the entire plant. Through its various functions, this cutting-edge system is able to provide real-time line operation reports, whilst simultaneously permitting the remote adjustment of parameters such as the production speed of the individual machines. Most importantly, the synoptic panel is able to carry out line operation analyses, autonomously aligning the various functions to save energy and safeguard maintenance, and consequently optimise productive efficiency. When necessary, the system also facilitates remote intervention by Microline’s specialised personnel, who are able to work on all the devices on the line from a single area. All machines manufactured by Microline are also provided with a self-diagnosis system making it possible to notify maintenance personnel when the various routine maintenance operations are due.

The second was for a dedicated high-performance line for hospital paper rolls production, while the third order was fitted downstream of a state-of-the-art interfolded towel and toilet paper line. A few months ago, testing was completed and the satisfaction was mutual. Three fully functional, high-tech, high-performance plants were built. These were all in line with Industry 4.0 principles, fully automatic and connected to the rest of the plant. The challenge was to make the machines flexible and versatile as well as high-performing and efficient. The unit dedicated to the secondary packaging of hospital paper rolls can work with three different formats. The same applies to the interfolded product packaging machines, which can handle interfolded towels and toilet paper. All this has been achieved without sacrificing performance. The hospital paper roll case packer can handle up to 70 products per minute, while the units for interfolded products can handle up to 120 packs of interfolded toilet paper per minute or 80 packs of interfolded towels per minute.

It operates a paper mill in Pietramelara and a paper converting plant with ten production lines in San Nicola la Strada, both in the province of Caserta. Paperdì’s strengths, which have made it a major name in Italy and abroad, include its broad portfolio of items, backed by ongoing research into the development of new products to meet the demands of a very extensive and diverse market. Paperdì sets great store by the flexibility, efficiency and quality of its products. The know-how we have built up over the years has fuelled the continuous expansion of our machinery range in the tissue products packaging field, which is also Paperdì's natural habitat. Three years ago, Paperdì commissioned Microline to design and manufacture its first order for secondary packaging with the aid of its own specialist staff. The hallmark technology and attention to detail of its primary packaging machinery are to be found once again with the added advantage that case packer and palletiser design makes them suitable for a vast range of products. So not only solutions for the tissue sector, the company’s flagship, but also the cosmetic and food industry, designed to be cutting edge, but at the same time sustainable and long-lasting.   

Microline palletisers

The company can also offer the customer a comprehensive end-of-line management solution, assessing all requirements relating to product type and output speed. Palletisers are utilised that can be paired with both case packers and shrink wrappers/bundlers. These have a portal or semi-portal frame based on interpolated Cartesian coordinates with four degrees of freedom.  

The packed product (bundle, bag or box) travels along a motorised conveyor from the packaging machine to the palletising area. Here, depending on the model selected and collation type, a gripper picks up one or more bags/boxes for positioning on the pallet according to the required configuration. After completing either manual or automatic positioning of the product on the pallet, the latter is transferred to the storage area.

The machines can handle up to 3 incoming product lines and the same number of pallet stations.

Finally, the “standard” model can be fitted with a set of optionals for fully-automated processing, e.g. semi-automatic or automatic pallet change and special collators. Turning to the gripper systems utilised, the most common are: mechanical pick & place (standard) and vacuum pick & place (optional).

Microline case packers

Microline automatic case packers are used in various sectors: from tissue and food to cosmetics, disposables and personal hygiene. The company’s product range includes both side-loading case packers (ROM), specifically designed to form stackable products of defined shape, and top-loading case packers (RVM) that are instead used for high-speed production of non-stackable, soft or hard, regular- and irregular-shaped products (containing products such as cereals, pasta, biscuits, coffee pods, etc.).

These machines are designed to erect and fill slotted cases, i.e. pre-glued blanks of both the RSC or shelf-ready type, in an entirely automated manner.

Both models are available in different versions depending on size of the cases to be processed (min. 200 mm × 150 mm × 80 mm, max. 800 mm × 600 mm × 650 mm), type of product the case contains and required output speed. Hot-melt-glue or adhesive-tape sealing systems are available or a combination of both. 

Depending on customer requirements, various optionals can enhance the capabilities of each machine, including an additional blank magazine or case erectors.

It is a continuous-motion flow wrapper for AFH paper rolls (industrial use) designed to arrange, collate and bag an extensive size range.
The company’s aim with this new multi-pack bundler is to provide customers with version 2.0 of its existing range of bundlers, ensuring improved performance and even greater flexibility.
Production speed is the first feature in which Microline decided to invest time and research: indeed, Fast Wrap 1250 can pack 25 bags per minute without compromising the eventual quality of the products contained therein and the packaging’s appearance. Operation is based on the same principle as the other Microline wrappers that are already a firm market favourite: wrapping is achieved by placing the film around the prearranged rolls, joining and subsequently sealing the edges at the top of the bag. Front and rear sealing is performed by a hot bar self-centring system (box-motion cycle) that separates the bundles.
One of the main benefits of the new Fast Wrap 1250 is the extensive size range available with the possibility of performing most size changeovers direct from the control panel. A feature than makes the machine extremely flexible and readily adaptable to the requirements of a very large customer base.
Upon request, the machine can process neutral, neutral with stepper-type label insertion or preprinted film.
In line with the company philosophy for every Microline-developed design, Fast Wrap also carries out the packaging process without producing packaging material waste or trimmings, thus avoiding downtime for waste removal, disposal costs and unnecessary wastage of the packaging material. Microline corporate philosophy also enjoys additional benefits by cutting energy running costs and reducing the quantity of packaging material utilised compared to its competitors by between 10% and 30%.  
A faster, but at the same time versatile, bundler providing a response to the tissue sector’s increasing production needs without forsaking Microline technology‘s trademark quality and reliability.

A device that can be combined with the AL80 flow wrapper, it is capable of folding film (neutral or printed) fed from a flat-sheet reel in the centre (V fold or centre fold). Manageable as an optional, it enables the AL80 wrapper to work with centre-folded reels or flat sheet reels.
The advantages of installing the new device include: purchase of film at a lower price, reduction in the frequency of reel changes, reduction in downtimes due to reel replacement, reduction in the negative effects due to static electricity, easier management of printed materials (elimination of problems of “gluing” in centre folding during the printing and rewinding process).
